Recently, PackCube designed large heavy-duty carton packaging for sheet products for a listed domestic plastics manufacturer. Adopting a lid-and-base structure, the solution uses 15mm 3A-flute heavy-duty corrugated board for side enclosures, paired with 15mm wooden planks for support. It replaces the customer’s original wooden crate packaging and helps the customer reduce packaging costs by 30%.

The customer previously packed sheet products in wooden crates. To meet the demand for packaging cost reduction, PackCube redesigned the packaging structure and material mix, delivering a custom solution combining heavy-duty corrugated board enclosures and partial wooden support.

The finished packaging measures 2.5m in length, 1.3m in width and 1.07m in height. For such large-size packaging, the design must balance overall structure, sidewall support and product loading requirements. PackCube allocated corrugated board and wooden planks to enclosure and support functions respectively, so the material setup better matches practical application needs.
This packaging adopts a lid-and-base configuration, consisting of a top cover, side enclosures and a base. When the top cover is removed, the internal space and support layout of the box can be clearly observed.
Compared with one-piece wooden crates, this design reconfigures enclosure materials and reinforcement methods. Heavy-duty board is applied to the large-area enclosure sections, while wooden supports are arranged inside the box, forming a paper-wood hybrid heavy-duty packaging structure.
The side enclosures are made of 15mm 3A-flute heavy-duty corrugated board, with 15mm wooden planks installed inside for support. As seen in the physical packaging, wooden planks are fitted along the inner side of enclosures to provide localized reinforcement at side walls and corners.
The core of this solution is to define the function of each material through structural design: heavy-duty corrugated board serves as the outer enclosure, and wooden planks deliver necessary local support. The combination forms a custom structure tailored to the sheet packaging requirements of this project.

This project demonstrates the tangible value of packaging optimization: starting from product and loading requirements, re-evaluating material placement, consumption and structural functions, and adopting a rational mix of heavy-duty board and wooden supports to achieve a more economical packaging approach.
The cost-saving result is obtained by comparing the customer’s old and new packaging schemes, and offers a reference for packaging optimization of similar large sheet products.
